Aluminium Branch Wiring in 1960s-70s Austin Homes
We publish what the rules actually say about electrical work across the Austin metro — sourced, dated, and specific to your permit office and your utility. The work itself is carried out by electricians licensed by the state.
Aluminium branch wiring fails at its connections, usually without warning — and the federal regulator recognises only three permanent repairs, explicitly rejecting the two cheaper methods most quotes offer.
Which houses have it
The regulator's framing is narrower than the folklore. A shortage of copper in the mid-1960s pushed builders to use aluminium beyond the few large-power circuits it had been used for, into general-purpose 15- and 20-amp branch circuits.
Homes built before 1965 are unlikely to have aluminium branch circuit wiring. Cables installed between 1965 and the mid-1970s — in new homes, in additions, and as part of rewired or new circuits — may. That last clause matters in an older house: a 1950s home can carry aluminium in a circuit added in 1971.
What the hazard actually is
Not the metal burning. The failure is at the connections.
Several deterioration processes at aluminium connections increase resistance to current flow, and the damage is cumulative. Higher resistance means overheating when current flows — sometimes at hazardous levels. The regulator's investigations found this at receptacles, switches and junction boxes, and at major appliances.
The number that gives the scale: a national survey conducted for the CPSC found that homes built before 1972 and wired with aluminium were 55 times more likely to have one or more connections at outlets reach what the survey defined as fire hazard conditions — cover plate screws at 300°F, sparks from the receptacle, or charring around it — than homes wired with copper. The survey looked only at connections at outlets, not at the other splices in a house, and it developed no information about aluminium-wired homes built after 1972.
The part that should change how you think about this
Failing aluminium connections seldom provide easily detected warning signs. They have been reported to fail and overheat without any prior indication or problem.
So “we have never had any trouble with it” is not evidence. Where there are signs — faceplates hot to the touch, flickering lights, circuits that stop working, the smell of burning plastic at outlets or switches — the regulator's instruction is to have a qualified electrician determine the cause, and explicitly not to attempt it yourself, because you could be electrocuted or make the problem worse.
How to tell what you have
Cable with aluminium conductors is marked on the jacket every few feet: “Al” or “Aluminum” alongside other information. Read as much of the marking as you can — “CU-clad” or “Copper-clad” in addition means copper-coated aluminium wire, which the repair recommendations below do not cover. Those recommendations also do not apply to the larger-gauge aluminium used for service entrance cables, electric dryers and ranges.
The three repairs the regulator recognises
CPSC will recommend a method only where there is documented evidence that it is safe, effective and permanent — methods designed for temporary or emergency situations, which may fail over time, do not qualify. On that basis it approves three:
- Complete replacement with copper cable. Described as the best method available, and often impractical or prohibitively expensive.
- The COPALUM method — a short copper pigtail joined to the aluminium at every connection point with a special crimp connector. The repair should include every connection or splice involving aluminium in the home: outlets, dimmers, switches, fixtures, appliances and junction boxes.
- The AlumiConn connector, as an acceptable alternative.
And the two it rejects — which are the two you will be offered

Two cheaper methods are, in the regulator's own words, often recommended by some electricians because they cost substantially less than COPALUM crimp connectors. CPSC staff does not consider either an acceptable permanent repair.
- Pigtailing with ordinary twist-on connectors. In CPSC-sponsored laboratory and life testing, substantial numbers of these connectors overheated severely.
- Fitting “CO/ALR” switches and receptacles. These devices are intended for direct connection to aluminium and perform better with it than ordinary devices — but CPSC staff's position is that this method does not solve the problem of overheating present in aluminium-wired branch circuits, because the other connections in the house are untouched.
So the practical question to put to any quote on an aluminium-wired house is simply: which of the three recognised methods is this? If the answer is new outlets, or twist-on pigtails, the answer is none of them.
One checkable detail: COPALUM repair materials and the crimping tools are available only to electricians who have been trained by the manufacturer. That makes “we do COPALUM” a specific claim you can ask someone to evidence, rather than a general reassurance.
